Have data device that needs 1-1/4" EMT. Do they make 4" square box that has 1-1/4" KO's?\
The box has to accommodate 1G faceplate.

I agree, a common waste of money based on some awful old standard. Just like no more than 180° of bend in a run.

The 5" Square box is required due to the bend radius restrictions of Cat 6 and above cable. There are (2) MFG of the 5" SQUARE BOX. The 1" vs. 1.25" conduit sizing is becoming a hot topic in structured cabling. The pathways should be future-proof, but of course, most EC in the project want to reduce the sizing for cost and labor. It's an uphill battle since cabling requirements are standards and not code.

+ the 4-11/16 adds another can of worms IF its a fire rated wall......
The IBC permits the installation of unprotected steel outlet boxes not exceeding 16 sq. in within a rated wall assembly as long as the sum total area of openings (wall cutouts) for those boxes does not exceed 100 square inches for any 100 sq. ft. of wall.

Augie maybe you can clarify. Wouldn't that be 16 square inches for the actual opening cut into the drywall not the box within the wall? Wouldn't a 4" box with a 2 gang opening be the same as a 2 gang 4 11/16" box opening?

Yet there never room enough for bend radius of even a 3/4" raceway in many cases.
