On a 800 amp service which would be better for a 100ft run with 4 90s. 2-3" emt runs with 500mcm copper? Or 3-2.5 inch emt runs with 300mcm copper? 75degC wire? Thanks

I would hate to pull either but given the choice, off the top of my noggin, I would guess 3 -- 2 1/2" runs of 300 KCM.

When I do the calc based on thhn, you did not say what insulation, the 2.5" emt with 300 kcm is a 32% fill

The 3" EMT with the 500 KCM is a 30% fill. Given the closeness of the % I would still go with the smaller wire sizes.

Would it be better to put the 300MCM in a 3" ? It is THHN.

I would go with the 500's in the 3". In the long run the setup for pulling with either size conductors is almost the same and you'll only need to pull twice instead of three times. You'll only need to terminate two sets of conductors on each end instead of three. Not to mention you'll only need to run 200' of conduit instead of 300'.

I would do what Trevor says simply because he has pulled wire those sizes. I have not. My question to Trevor would be the 4- 90's and how difficult that would be. I assume the OP has a winch of some sort and not pulling by hand.

Yes, you're correct. I already assumed that he would be pulling with a machine. IMO either of those size conductors with 4-90's and 100' of conduit cannot be pulled by hand, at least not in a cost effective manner.

I wouldn't think twice , long radius sweeps w/ puller piece of cake, and plenty of lube. Done it quite a few times in the past 43 years.
Good idea with the long radius sweeps. I forgot about them. So you would go with 2- runs of 500KCM , I take it. :)

My mind is always in the manual mode of men pulling rather than machine. It's been 30 years since I used a puller.

Longer radius do not really change the pulling force required they only spread out the sidewall pressure on the insulltion better than a short radius.

Seeing as a machine is needed either way I would use 500s in 3" EMT.

I could cut down on my degree of bends by 45deg. Doing a 45deg kick instead of double 90's. I do not think it would look as nice but I would do it if you think it would be easier to pull.

are the raceways outside??

Raceways are both inside and out. I am going to now place a pull box that I will not be pulling through but doing two sets of pulls. Without a splice. How hard will this make it? Probally 50ft of wire I will need to deal with outside the box before feeding back in.

Sure the less bends the easier but you are using a machine? NO????
