Replacing breaker panel cover

That's a challenger panel so I suggest you find a sheet metal worker and see if he can either fix what you have or make a new one.

Challenger is no longer in business and in general the new panels are not like the old panels.
 
Aesthetics, yes, but also this is right in the middle of the kitchen so we want to make sure nothing gets touched when not in use.

Might try piano hinges, as suggested.

Or even a couple of cabinet hinges. And advise the customer to hang a picture over it.
 
If its in the middle of the kitchen its going to look ugly even with an OEM door. Have a cabinet maker make a face frame with cabinet door that fits over panel.
