I am installing a vfd.

I am in the process of specifying a motor for the vfd.

Motor is in a washdown area and some dust.

VFD is controlling a pump (pumping liquid products).

I am going to specify a "severe" duty motor, but someone told me that I should go with an aggregate duty motor.

Wouldnt this be overkill?

I am not sure why you would specify either a severe duty or an aggregate duty motor for this application. Both seem overkill unless there are other factors not mentioned in your post.

What size motor, and how much is the total cost of replacement?

For a 5HP present generation motor, I would simply "buy off the shelf".
For a 500HP custom built motor I would involve the motor manufacturer.

IEEE-841 motors are suitable for ASD application. You need to specify the washdown requirement in addition.
