1) I will be changing over from #2 AL SER, 2-2-2-4, to #2 AL XHHW in the crawl space. I’m using 1-1/4” PVC. According to 314.28(A)(2) 6 x 1-1/4”= 7.5” so I would need a box at least 8”, correct?

2) Table 250.122
80 amps would need a #8 CU. Would you pull the #8 CU or would you keep with the #4 AL?

How much difference in price is there between a #4 al and a # 8 cu. Are you going to be using a dual rated splice connector.

Not sure about the difference in price and yes I was planning on using dual rated splice.

I am trying to keep the conduit fill to a minimum.
 
When you said "continuation" I thought you meant "education".
I would stick with the AL for the complete run IF the pipe was larger. 1 1/4" PVC with #2 XHHW will be a major pain in the --- if it is not a short straight run. #4 THHW CU should go alot easier.
